Drive failure + upgrade

I have two 500/Hitachi's as Raid 1 running on 1.05.  One of the drives crapped out and I just ordered a new one.  I'm wanting to upgrade to 1.06.  Should I wait and install the replacement drive first before upgrading or update the firmware then install replacement drive?  Also, will it automatically sync when I add the replacement drive (same Hitachi)?

I would sync first, upgrade second.  Next, in theory, it should format the drive and then sync it.  In practice it has been know to screw this up and delete information.  I reccommend a backup, and I personally would partition, format and sync the drive manually (this does require some knowledge, though).

Backup the data, power the unit off, install the new drive, power the unit on, log into the web interface and accept the prompt to format the drive.  When it completes the format, it will prompt for a restart after which it should resync - once the resync completes, upgrade the firmware.

Worst case scenario it glitches and trashes the data - so you reformat both disks, then upgrade, then restore the backup.
