Hi,
I've been running my dns-323 for a month or so 24/7 without problem. (1.3 firmware). We had a power outage last night and when I restarted the device this morning it's asking me to reformat the drives, i.e follow the initial installation procedure. I had it set up as an ext2 mirror pair.
So I guess, is there any way to force the dns-323 to accept that there are already two formated drives in there already without going through the whole 'first time through' configuration process ?

Do you have any telnet access to your device?
(I.e. does your dns execute the fun_plug script?)
In my system, in the /web folder, I can see the following files:
-rw-r--r-- 1 root root 0 Jun 24 2007 hddok

-rw-r--r-- 1 root root 0 Jun 24 2007 hddok_b

Do these exist in your system?

I can't believe this product is so borked! I bought it because I didn't trust my spare-parts server that I knocked up with an old Athlon board and a 4port raid card from ebay. How can there not be an option to rebuild the raid array and re-create the partition info without formatting the drives ??

First of all, you have not lost your data. You can hook one of the drives on a linux pc and get all your data.
What I would have done in your case, is the following:
1) remove one disk and backup my data on a linux pc
2) put the fun_plug stuff on the disk in order to try get telnet access.
3) put back the disk with the fun_plug as the only disk in dns 323, and see what happens.
It is probable that the dns will want again to format it, but who knows...
Another possibility I would have explored (again after I had backup all my data from the disks) is to put only one drive
in the dns, and let it format it. If I replace it with the second -unformated and full with data- disk, what will happen?
Will it still want to format the new drive? If yes, then it stores something on the disk...

Nope. Permission denied.
I use the device for Acronis backups from my main PC's. I've backed them all up to be 'old faithful' server so I'm safe at the moment.
I'm going to bit the bullet and just reformat. Rapidly followed by fun_plug!

He should also be able to use http://www.fs-driver.org/ to read the drives on a Windows PC using a USB enclosure...right?

I just tested this windows driver for EXT2 with my external usb drive which i connected to the DNS323 and which is formated with EXT2-File system
and it works perfectly for me using Windows XP. Thank you DBS-323-Talker for this excellent link ! Sleeping is much easier with the knowlege that
only a lightning stroke can kill the box but a power outage lets survive the files ... By the way: What do you do against thunderstorms with lightning strokes ?
